Have done a search on here and the web but no joy..
Intermittently when putting the cap back the key will not turn, have always managed to free it but not seeing how.
Worried that eventually the key won't free so can anyone tell me if there is something to look for which might be worn/broken when the cap is off?
Or is it a replace job?

If it's a similar problem that I've had in the past, when in place try pressing the top edge of the filler cap, then turn the key. Works for me.

I've had a similar concern, I think fuel vapour dissolves any lubricant in the lock mechanism. What I've done is, with cap removed and a small screwdriver in the key slot to hold the sliding cover back I've allowed a couple of drips of light oil (3 in 1 type) to run down into the lock. Next I've inserted and removed the key a few dozen times to work the oil around, locking and unlocking the cap each time. Finally ensure the key is as free from oil as possible so that you don't transfer oil onto clothes etc.

A graphite aerosol squirted into it helps and doesn't evaporate. aldi had them for a while. It leaves a covering of graphite in the lock mechanism.
