I can't help with limp mode or EGR, but your trouble restarting it with a poorly fitting key could be worn contacts in the barrel. Search for that in this furum's archives - I have posted in the past about bypassing the switch contacts with relays, but that's prevention rather than cure. In fact I dumped my last Berlngo for that very reason, though I was badly advised and didn't know of this forum then.
Before you pay out for diagnosis, ask on the forum if anyone in your area has Lexia and would do a read for a drink. Or for just fault codes, you can get oBD2 readers online for not much.

Hi there. Can you explain or describe what happens in "limp" mode and how you know it's doing that.
Limp mode usually means reduced power and a warning light on (engine management light) at which point a fault code will be stored.
One small pointer may be to look at the Doser unit if the 2.0 HDi is fitted with one, it diverts the intake between fresh air, egr gas, or closed.
It closes when the engine is switched off to prevent shudder on shutdown, opens to admit fresh air when running and moves to bias the intake towards drawing egr when required (idling etc) so if it sticks, it can cause starting and running issues. May also free up once the engine is hot but does get gunked up with sticky egr fumes.
It's a butterfly flap in a unit between the intercooler and intake in the 1.6 HDi, I think from what I've seen the 2.0 has a single unit in the centre of the engine bay going to the intake with the egr connecting from the passenger side. Removing and cleaning with carb cleaner or other solvent like white spirit, diesel or paraffin might resolve it. Should be free to move under control of its actuator.
If it sticks closed, the car won't start and maybe what's happening is it gradually manages to move into the open position over time as the actuator tries to position it while you are trying to start it.

dont suppose anyone has a pick of the dozer unit on a 2.0 HDI??
the ignition thing is even more wierd, keep trying it and it will start, but its almost a full battery flat affair.
If it is of any use on my 2.0 HDI 2005 I had frequent issues with the car going into limp mode. I suspected a blocked EGR valve but happened by chance to leave the MAF sensor connector off when I was looking for access to the EGR. Well, the difference it made to the acceleration, I was overtaking everything in sight. I replaced the MAF sensor (about £42 from memory) reconnected the MAF connector and hey presto no limp mode again and good acceleration.

Sorry guys I've only had 1.9s and 1.6 HDi's so assumed the HDi's all had coolers, anyway it still has the intake flap thing to change the mix of fresh and egr into the engine because others on here have had issues with that, but the MAF is a good point from knotaclew, it could be a 2.0 peculiarity if it stops the engine revving past 2500.
Worth a try just unplugging it.
